Thermoplastic Composites in the News: Aerospace Spars, Automotive Frunks and Recycled Carbon UD Tapes

Carbon fiber fabric roll in production
Carbon fiber fabric roll in our production area

October 2026 continues to show how fast thermoplastic composites are moving from aerospace prototypes into structural series production — and how recycled carbon fiber is graduating from a cost story into a performance story. Here is the roundup our sourcing team is tracking this week, with the practical implications for buyers of carbon fiber, glass fiber and aramid fabrics and prepregs.

1. Daher validates a 64-layer thermoplastic wing rib at ultimate load

French airframer Daher has completed full-scale structural validation of a “high-load thermoplastic wing rib”: a 64-layer (12 mm) CFRTP rib withstood simultaneous 25-tonne compression and 25-tonne shear on the Cetim test rig, exceeding ultimate load without failure.

Made from Victrex AE 250 UD tape (LMPAEK) using Daher’s direct stamping process plus infrared welding (no fasteners — two L-shaped parts welded into a T-rib), the part is reported to be 22% lighter than aluminium, with 15% lower assembly cost and 25% shorter cycle time. The project is being certified to EASA CS-25 and won a 2026 JEC innovation award. Daher also recycles its TPC production offcuts into a 56%-carbon particle for over-molding.

For buyers: this is the reference case for thick-section thermoplastic structural parts with welded assembly and in-house scrap closed-loop. It directly supports specifying LMPAEK/PEEK UD tape and thermoplastic forming services for aerospace and rail customers.

2. First structural-grade plastic frunk enters series production

Röchling and Envalior have launched the first production “frunk” (front trunk) that doubles as a chassis component, on an all-electric four-door performance car. The part combines a PP matrix with Envalior Tepex multiaxial continuous-glass-fiber organosheet for the rear wall and bolted floor — an outer 0°/90° layer for crash, an inner ±45° layer for lateral stiffness — acting as a vertical shear panel between the strut tower and front axle.

Röchling developed a hybrid molding process in which the organosheet is thermoformed and injection-molded in a single tool, with no rework. The part will be shown at Fakuma 2026.

For buyers: “organosheet + multiaxial fabric + single-step hybrid molding” is exactly the high-volume route for automotive structural parts — a concrete application story for GF multiaxial fabrics, thermoplastic laminates and press+injection tooling.

3. Recycled carbon fiber gets a high-alignment UD tape

South Korean recycled-carbon-fiber specialist Catack-H and UK fiber-alignment company Lineat signed an MOU at CAMX 2026 to co-develop highly-aligned UD prepreg tape from recycled carbon fiber, targeting the Asia-Pacific market across automotive, aerospace, electronics and sports. The goal is to close the performance gap between recycled and virgin carbon fiber; Lineat’s CEO calls fiber orientation “the missing link” for recycled composites to be accepted at scale.

For buyers: aligned recycled-fiber UD tape is the leading edge of high-value rCF. It is both a technology to track and, for volume programs with cost or carbon-footprint constraints, a potential spec to evaluate against virgin UD tape.

4. Braided CF/LMPAEK liquid-hydrogen lines deliver weight savings of 50–60%

Dresden-based herone is manufacturing integrated CF/LMPAEK thermoplastic hollow profiles using braided tape plus compression molding. Co-consolidated integral flanges eliminate metal fittings and adhesive interfaces, delivering 50–60% weight reduction vs. stainless-steel line systems. The first full-scale cryogenic line component has been delivered under ESA’s FLPP framework for Ariane 6, with hydrogen permeability reported at about 1/10 that of epoxy systems.

For buyers: braided/wrapped plus co-consolidation is a mature route for thermoplastic pipe without metal joints — directly relevant to our glass-fiber/composite pipe and braided fabric business, and a high-value direction for hydrogen/cryogenic customers.

5. LG Chem and Volkswagen team up on lightweight and recycled materials

LG Chem and Volkswagen Group have signed an MOU to co-develop next-generation eco-friendly mobility materials, focusing on weight reduction, sustainability and cost, and to expand post-consumer recycled (PCR) content in VW interior/exterior parts. Fiber-reinforced thermoplastics are named as a candidate material direction.

For buyers: the move reinforces the “recyclable + recycled content” procurement trend across automotive — an ongoing tailwind for thermoplastic composites (which can be melt-recycled) versus thermoset systems.

What this means for your sourcing plan

  • Thermoplastic UD tape (PEEK/LMPAEK) and thermoplastic laminates are being certified into primary and semi-structural aircraft and automotive parts — not just trim.
  • GF organosheets and multiaxial fabrics are entering high-volume series production; single-step hybrid molding is becoming a default process.
  • Recycled carbon fiber is moving up-market via fiber alignment — an option worth benchmarking for cost- or carbon-driven programs.

理兴复合材料 supplies continuous carbon, glass and aramid woven fabrics, unidirectional fabrics and tapes, thermoset and thermoplastic prepregs, and consolidated thermoplastic laminates for aerospace, automotive, marine, sports, industrial and energy customers worldwide.
