Thermoplastic Composites This Week: Battery Enclosures, EU Recycling and Ultra-Thin Carbon Tapes

Carbon fiber unidirectional prepreg roll for ultra-thin tape production
Carbon fiber unidirectional prepreg roll

October 16 brings a concentrated set of signals from the composites industry: high-volume battery enclosures are moving to single-step thermoplastic molding, Europe is easing the cross-border movement of composite waste for recycling, and ultra-thin carbon fiber tapes are opening new applications in 3C and sporting goods. Here is the weekly roundup our sourcing team is tracking, with the practical meaning for buyers of carbon, glass and aramid fabrics and prepregs.

1. Recycled-carbon-fiber thermoplastic battery enclosure in one molding step

Two Chinese firms — Nantong Fuyuan and Dongguan Qianwei — have developed a recycled-carbon-fiber reinforced thermoplastic (rCF/TPC) battery lower enclosure produced in a single molding cycle: continuous glass-fiber reinforced plates and chopped carbon-fiber pellets are formed in the same tool by a 2,000-ton automated platform combining vertical clamping with horizontal injection molding.

Compared with a traditional metal enclosure, the part is reported to be over 60% lighter, resistant to electrochemical corrosion, insulated, and serviceable from -40°C to 125°C. The process cuts roughly 20 process steps and an 80–90 minute cycle down to a single step at under 6 minutes (about 95% fewer steps, 10x+ throughput, 40% fewer parts, +50% line efficiency). The company also reports about 85% lower CO2 per kilogram versus virgin carbon fiber. Applications extend to rail transit, robotics and low-altitude economy vehicles.

For buyers: “continuous sheet + chopped pellet in one tool” is the mainstream cost-reduction route for battery boxes — directly relevant to our thermoplastic laminates, chopped/short-fiber products and press-plus-injection process line.

2. EU moves to green-list composite waste for easier recycling

Tech-Fab Europe and EuCIA welcome the European Commission’s proposal to list non-hazardous fiber-reinforced polymer (FRP) composite waste under item BEU06 in the revised Waste Shipment Regulation. The change would simplify cross-border transport of composite waste for recycling between member states, lowering administrative barriers and helping the recycling industry reach the scale needed for commercial viability. EuCIA suggests keeping the information requirements and a technology-neutral stance on mechanical, chemical and thermal recycling and cement co-processing.

For buyers: easier movement of recyclable composite scrap is a policy tailwind for recycled carbon fiber feedstock and recycling services — relevant if you are evaluating rCF or recyclability claims for European customers.

3. ZEvRA: recycled-PET organosheet battery cover goes into the Škoda Enyaq

Under the EU ZEvRA project, Compositec, Stellantis and RISE developed a thermoplastic battery-pack upper cover for the Škoda Enyaq using recycled-PET organosheet plus glass-mat thermoplastic (GMT). The 12.5 kg cover is 6.3 kg lighter than a steel-and-mica reference, removes a separate insulation layer and the electrocoating step, and cuts the carbon footprint from about 55 kg CO2e to 10–20 kg CO2e, with recycled content up to 95%.

For buyers: this is a production-scale proof that high recycled-content thermoplastic sheets can pass automotive flame, EMC, mechanical and durability requirements — a roadmap for entering European supply chains with organosheets and laminates.

4. Cato adds a 500-ton stamp-forming press for aerospace TPC parts

Dutch thermoplastic composites manufacturer Cato Composites has commissioned a Wickert 500-ton aerospace-grade thermoplastic stamp-forming press, extending its forming capacity for high-volume aerospace and defense TPC parts. Cato’s W8SVR family offers custom fabrics, laminates and near-net-shape blanks made from fully impregnated UD tape, and the company also licenses its manufacturing technology.

For buyers: stamp forming remains the core volume-forming process for thermoplastic tapes; global peers keep adding press capacity. This supports packaging “UD tape + stamping” as a complete supply solution and highlights the market for customized semi-finished blanks.

5. Ultra-thin carbon fiber tapes and fabrics via ultrasonic spreading

A Chinese process developer has used ultrasonic-guided tow spreading to produce ultra-thin carbon fiber prepregs at 15–50 g/m² and ultra-thin woven fabrics from 52 g/m², suitable for 12K and larger tows. The process disperses filaments without damage and keeps fiber orientation, enabling low-areal-weight UD tapes and fabrics now used in 3C structural parts (phone display support plates, hinges, battery-back covers, speaker components) and sporting goods (hockey sticks, pickleball paddles, bikes, helmets).

For buyers: ultra-thin/low-areal-weight UD tape and fabric are a growing niche for 3C and sports applications — relevant to our UD tape and woven fabric lightweight specifications.

6. ITHEC 2026: the flagship thermoplastic composites conference is two weeks away

The 8th International Conference on Thermoplastic Composites (ITHEC 2026, October 28–29, Bremen, Germany) will bring together Fraunhofer, TPRC, SAM XL, NLR, DLR, herone, Daher, Toray and others, with a panel asking “High-rate TPC aerostructures: ready or not?” Topics include inspection and certification of welded UD primary structures, coating adhesion, repair procedures and material cost — and a direct comparison with high-rate thermoset and vitrimer systems.

For buyers: ITHEC is the single best window into LMPAEK/PEEK tape qualification progress and European customer leads — worth following if you source or specify thermoplastic tapes.

What this means for your sourcing plan

  • Battery enclosures are a fast-moving volume application for thermoplastic laminates, chopped carbon and press-injection molding — expect tighter cost specs.
  • European recycling policy is opening up; recycled carbon fiber and high-recycled-content sheets are becoming realistic, not just theoretical.
  • Ultra-thin UD tapes and fabrics are an emerging niche for 3C and sports OEMs — a differentiation opportunity in lightweight specs.

理兴复合材料 supplies continuous carbon, glass and aramid woven fabrics, unidirectional fabrics and tapes, thermoset and thermoplastic prepregs, and consolidated thermoplastic laminates for aerospace, automotive, marine, sports, industrial and energy customers worldwide.
